Expanding tubing is a delicate process because any issues will damage the tube and require you to start again, resulting in much higher costs. There are two ways to expand tubes. The first is to use a tapered dedicated die that is specifically designed for the task. This is inserted into the end of the tube that you need to change the diameter of, using pressure to alter the shape.

The second technique is to use a segmented hydraulic die that can be set to different dimensions. These dies are more flexible as a result and also have the advantage that they can be used beyond tube ends, meaning you can get dimension changes anywhere along the length of the tube.

The type of metal you choose will determine the expansion tolerances and the type of finish you can expect. Softer metals are easier to expand, whereas harder ones are trickier. The opposite of expansion is reduction, i.e. reducing the diameter of the tube to the desired size. The technique is most commonly used when it is difficult to manufacture smaller pieces from scratch. It also offers benefits in terms of maintaining the structural strength and graining of the material; when reduced neither of these will be affected so you can have a smaller diameter tube that is still strong and durable.
